Meltblown nonwoven fabric is produced by extruding molten polypropylene through a die with hundreds of fine nozzles while high-velocity hot air attenuates the polymer into microfibers — typically 1–5 μm in diameter. The resulting web is electrostatically charged to enhance particle capture. The filtration efficiency of the finished mask is a direct function of fiber diameter, basis weight uniformity, and charge retention. Change any of those variables and your BFE shifts.

Why External Meltblown Supply Creates Risk

When a factory sources meltblown from an outside supplier, they're accepting whatever the supplier's process produced that week. Basis weight can drift ±5–10% across rolls from the same supplier. Every roll we produce is batch-tested for basis weight and BFE before it enters the mask production line. If a roll doesn't meet spec, it doesn't go into a mask — it gets pulled and the process parameter is investigated.
